    have a little read here:
How to modify a custom IPSW for restoring

I tried using WinRAR as well and it seemed to work. Not sure if iTunes would like it

For some reason if you decompress the zip, and then recompress for some reason iTunes doesn't like it. Is there some ipsw builder? All I've failed on is repackaging the ipsw correctly.

I had the following happen. It may be what is happening to you.

When you expanded the ipsw, you expanded it to a folder - right?

And now you are right clicking on the folder and re-zipping it. That is the mistake. iTunes is expecting the zip file to ONLY contain the files.

Go into the folder with the files and "select all", then send those to your zipping engine.

    Hope that helps.

I edited it and saved it but iTunes doesn't like it and seems to give an error as soon as it tries to restore. Tried this on iPhone os 4 beta 1.
